Maintenance according to the traffic light principle: smart igus drylin linear guide from Treotham

The drylin linear guide systems have to withstand extreme conditions in continuous operation or even in abrasive environments. In order to have the linear guides slide without lubricant, igus relies on linear bearings made of high-performance polymers. But when should the bearing be changed? The new intelligent solution for the predictive maintenance of the drylin W linear systems by Treotham, the smart igus linear carriage will help.

In accordance with the traffic light principle “stop when red, go when green”, the maintenance technician receives information about the maintenance requirement at the push of a button.

Continuous operation, glass dust and wood fibres are extreme challenges for the sliding elements in drylin linear guides. igus has developed a smart drylin linear system to detect wear in the tribo-polymer bearings at an early stage. The principle: a sensor, attached directly to the liner, measures the wear of the bearing, which is insensitive to dirt and dust, and gives the user a signal in good time when the wear limit is reached. The signal can then be transmitted from the icom communication module to an intelligent system via Bluetooth, LoRa or LTE and evaluated.

“On the part of our customers, however, there was also feedback that a uniform, superordinate and economical system for processing the signals was not yet available. That’s why we have now additionally developed a solution that fulfils the function completely without a network connection”, said Stefan Niermann, head of drylin drive technology at igus GmbH.

Based on the traffic light principle, the maintenance technician can now find out via a red/green LED display on the carriage whether the liner is in good condition or has already reached the wear limit of 0.5mm. All he has to do is press a button on the carriage. Maintenance can be planned in good time.

Bearings changed in seconds

igus has developed a sophisticated replacement technology for a quick exchange of the bearings. This allows the liner to be replaced directly on the rail. The linear axis or the multiple-axis robot with toothed belt drive no longer has to be disassembled. A free igus tool from Treotham helps in dismantling the old bearing and installing the new one. Downtime and maintenance costs are reduced to a minimum. The system can be put back into operation within a few minutes and in many cases does not even need to be referenced.

Concrete solutions for manufacturing downtime

The concrete used in industrial plants is often exposed to harsh environments and heavy loads from the machinery. Concrete floors are susceptible to degradation from wear and chemical wash downs, while the concrete foundations and pedestals can develop cracks as a result of heavy vibratory loads.

According to Michael Rowe, BSC’s Product Manager for Adhesives and Sealants, the concrete health is particularly important when it comes to manufacturing plants as faulty concrete can seriously affect the flow of operations.

“If there are potholes on the plant floor, they make it difficult for the forklift driver to balance the load properly. Driving on damaged concrete floors also wears down the forklift tyres a lot faster, resulting in unnecessary repair work” he explains.

Another situation where concrete is particularly susceptible to degradation is where moisture or extreme temperature changes are involved.

“The moisture can over time penetrate the concrete and attack the steel reinforcing. In external applications, even small fissures in the concrete can allow moisture to get in and freeze overnight. The freeze and thawing cycles cause serious damage to the concrete,” Michael explains.

BSC has a long-standing partnership with Henkel, with the company distributing Henkel’s LOCTITE product range in Australia for the past 40 years. Through their partnership, the BSC and Henkel engineering teams have helped hundreds of customers in Australia with repair and maintenance of their industrial plants.

“Be it to treat and repair a worn-out concrete driveway or to seal unwanted gaps in the concrete structure, Henkel’s LOCTITE range of products have shown amazing results,” says Michael.

One LOCTITE product that stands out, particularly when rapid curing and high temperature resistance is essential, is LOCTITE PC 9410 Concrete Repair, formerly known as Fixmaster Magna-Crete.

LOCTITE PC 9410 is a two-component repair and grouting system that can reach the same strength as that of concrete within just a few hours. This feature makes the product a perfect fit when rapid repair and maintenance is a priority to reduce downtimes.

What enables the compound to cure rapidly is that unlike conventional cement, latex and acrylic-modified quick-set mixes, LOCTITE PC 9410 does not use water. This feature makes it possible to apply the repair compound in below zero temperatures without worrying about freezing. LOCTITE PC 9410 can be mixed and applied in temperatures from -26 to +46C and once cured, it is resistant to +1093C heat.

“LOCTITE PC 9410 can set within just a few hours, as opposed to some water-based repair grouts that can take days to cure. This enables the repair work to be finished quickly and resume operations. Because LOCTITE PC 9410 has higher compressive strength than concrete, you can start walking or driving vehicles on the repaired surface within just two hours of application. In some cases, the time can be even shorter,” Michael explains.

Henkel Technical Service Engineer, Graeme Mcdonald, is a mechanical engineer with many years’ experience in offering maintenance, repair and overhaul (MRO) consultancy to customers in the manufacturing sector.

To illustrate some applications of LOCTITE PC 9410 for manufacturing plants, Graeme referenced some case studies.

“One of our clients, a major manufacturing facility, was experiencing degradation of the concrete floors from a combination of forklift traffic and daily chemical wash downs. Earlier attempts to repair the concrete with epoxy and water-based products had failed time and again and the customer was bearing the cost of the repeated repairs,” says Graeme.

“The Henkel and BSC teams were called in and after studying the situation, recommended LOCTITE PC 9410 for repair. The repairs were done quickly, and forklifts started moving on the floor within a few hours. This also resolved the client’s issue with forklift repairs as the average time between their repairs was also extended,” he adds.

In another example, Graeme says, the concrete on a driveway curb was damaged due to a vehicle accident. Because the repair was being carried out in below freezing temperatures, LOCTITE PC 9410 was found to be the best solution. As LOCTITE PC 9410 can easily bond with the existing concrete, it was successfully applied to repair the broken concrete curb. Also, because LOCTITE PC 9410 does not shrink and is freeze/thaw resistant, this repair can last for many years.

Graeme says LOCTITE PC 9410 is also a popular product in structural repair projects where the structural element (beam, slab, pedestal, etc.) needs to carry heavy loads within minimum time.

“We have also used the compound successfully in structural repair projects where a hydraulic jack is needed to support the structure temporarily. Because LOCTITE PC 9410 has compressive strength that’s up to four times higher than that of concrete, the repaired beam gained sufficient strength to bear the loads and the supporting jacks could be removed faster,” says Graeme.

“While concrete used in structures often has a compressive strength of 30-40 Megapascals, LOCTITE PC 9410 can reach compressive strengths of approximately 120 megapascals, which is very impressive.”

AMI812x combines servomotor, output stage and fieldbus connection

The new AMI812x series of integrated servo drives expands the compact drive technology portfolio (up to 48 V DC) from Beckhoff by extremely compact devices for distributed field installation.

The integration of servomotor, output stage and fieldbus connection in a space-saving design makes the drives ideal for automation outside of control cabinets in the motion power range up to 400 W.

As an EtherCAT slave, the AMI812x integrated servo drive can be placed directly on the machine without a control cabinet and without upstream I/O level, allowing for the implementation of highly compact machines without control cabinets.

At market introduction, the AMI812x series includes three overall lengths in the F2 flange code with standstill torques from 0.5 to 1.1 Nm.

The AMI812x is optionally available with a multi-turn absolute encoder without battery backup and with a backlash-free holding brake. With an additional sealing ring, the servo drive achieves high IP 65 protection rating and is suitable for all installation positions. The STO safety function can be integrated as an option via the TwinSAFE Logic.

The fast control technology, based on vector current and PI speed control, supports highly dynamic positioning tasks. Numerous monitoring options, such as over and undervoltage, overcurrent or motor utilisation via calculation of an I²T model, offer high operational reliability. The operating state is indicated by integrated status LEDs.

Electronics and motor are supplied via the M12 power interface. The M8 bus interface for EtherCAT offers a second port for simple cascading in an EtherCAT daisy chain. In addition, the introduction of a motor version with EtherCAT P connection is planned.

The I/O interface (M8) enables direct connection of two sensors or actuators in the 24 V DC signal range up to 0.5 A. The connection cables are available with straight and angled outlets. Very high torques can also be achieved with the matching planetary gear unit from the AG2250 series.

ABB integrates drive safety functionality to simplify machine automation

ABB’s PROFIsafe plug-in module with integrated safety functions for variable speed drives provides cost-effective safety functionality to simplify installation and commissioning.

ABB is providing integrated safety functionality for its all-compatible variable speed drives (VSDs) to simplify the engineering design process in machine manufacturing and automation. The new plug-in PROFIsafe module (FSPS-21) removes the need for external safety components and reduces the need for configuration.

Machine builders must ensure applications can be controlled safely and stopped quickly if anything goes wrong. To meet demanding safety requirements, engineers have traditionally designed and installed safety functions using external (hardwired) devices.

This usually requires additional installation space as well as being costly and time consuming. These challenges can now be overcome by using drive-based safety solutions.
The new functionality enables safe machine control and seamless safety communications between the drive and the programmable logic controller (PLC) in a wide range of machines from conveyors to grinders. This is enabled through the PROFIsafe over the PROFINET IO communication protocol.

“With this new plug-in module it is possible to provide control, ensure safety and enable PC tool communication to the drive through one Ethernet cable, which simplifies installation and commissioning” said Christopher Probst, Product Manager for ABB LV Drives Products, Australia. “The module simplifies commissioning significantly because it requires no additional safety configuration in the drive and moreover reduces the need for training.”

The FSPS-21 module is TÜV Nord-certified and is compatible with ABB ACS380 machinery drives, ACS580 general purpose drives and ACS880 industrial drives. The module offers Safe Torque Off (STO) and Safe Stop 1-time controlled (SS1-t) safety functions. It achieves the highest safety levels in machinery safety: SIL 3 / PL e and is, therefore, suitable for even the most demanding applications. It simplifies the design and verification of the safety solution.

Lubrication-free adjustment: igus polymer rollers assist Treotham’s hybrid linear system

In order to move doors, monitors or even panels, users rely on the lateral installation of linear systems. To enable the linear guides to absorb these lateral forces better, igus has now developed a new hybrid linear system. Two hybrid bearings provide low-friction adjustment with polymer rollers and tribo-polymer slide elements. Combined with an easily fit rail adapted to the new roller bearings, Treotham offers a cost-effective and visually appealing complete solution. 

In the packaging industry, furniture technology or even in machine tools: drylin linear guides can be found wherever movement is required. On tribologically optimised liners, the linear carriages slide on the rail, ensuring precise and long-lasting adjustment. If a low driving force is required for manual adjustments, rollers are used in the bearing element. Especially for a lateral installation, the position of the rollers for the force absorption is crucial. As a solution for such applications, igus has now developed two new hybrid roller bearings, which offer smooth adjustment with low drive forces and maximum support at the same time. The WJRM-41-10 has two offset polymer rollers with optimised alignment for better force absorption and easier rolling. The hybrid roller bearing WJRM-31-10 with single roller is in turn the matching, supporting bearing on the opposite side. By using the two roller bearings, the user can minimise the coefficient of friction by half and increase the service life of the application. In both bearings, in addition to the rollers, there are sliding elements made of the low-friction tribo-polymer iglidur J. The lubrication-free and maintenance-free material is characterised primarily by its low coefficient of friction in dry operation. Both bearings can be positioned at the desired bearing clearance. These are very cost-effective if the bearings are produced in the zinc die-casting process.

Smooth adjustments with low-friction
Using a top plate, the two new roller bearings from Treotham can be expanded to a linear carriage. To ensure that the bearings can also be used on the appropriate guide, igus has developed a low-profile hybrid roller rail. This has a special geometry optimised for the hybrid roller bearing. The rail has a simple design without visible holes and is able to attach from the back with sliding blocks. This makes the new rail in combination with the hybrid roller bearing ideal for lateral installation, for example in kitchen and furniture construction as well as in machine tools or in jig construction.

CRC Prep It

CRC Prep It is a single pack, high build, easy-sanding metal primer with a grey finish. Formulated with anti-corrosive zinc complexes, it outlasts most high build primers by inhibiting corrosion and forms a quick-drying protective coating with excellent adhesion to bare metal. It is ideal for use as a primer coat over bare metal or intermediate coat, is fast drying and boasts a heat resistance of up to 120°C. Zinc enriched for corrosion protection, it is compatible with most standard paint systems for metals and is available as a ready to use 400ml aerosol.

CRC Etch It

CRC Etch It is a single pack etch primer for white and yellow metals with excellent adhesion to bare metal. It is formulated for etching and key-coating bare aluminium, stainless steel, brass, copper and galvanised metal surfaces and forms a tenacious key coat to provide adhesion for painting aluminium, stainless steel, brass, copper and galvanised iron. It is tough and durable, fast drying, compatible with most standard paint systems for metals and is available as a ready to use 400ml aerosol.

CRC Coloured Zincs

The quick drying coating provided by CRC Coloured Zincs combines the superior rust inhibiting properties of zinc with a tough but flexible enamel coating and a coloured satin finish in recognised safety colours. Featuring high levels of anti-corrosive zinc complexes, the CRC Coloured Zincs resist undercutting and blistering from corrosion unlike standard paint systems, instead forming an effective corrosion barrier. With a gloss finish, the zincs fuse directly to clean iron or steel surfaces with no need for primer on clean surfaces and stops rust and rust creepage even when scratched or abraded.

All of the CRC Coloured Zincs provide long-term corrosion protection of up to three years in harsh conditions and can be applied over CRC Zinc It to extend protection to six years. They are easy to re-apply over existing film or onto clean surfaces and are suitable for weld through applications. The new CRC Coloured Zincs – available in yellow, orange, red, blue, green, and white – are available as 400ml ready to use aerosols and complement the existing ‘black’ coloured zinc.

CRC’s Zinc It is a single component zinc rich compound with a special epoxy binder which contains 95 percent of the highest purity zinc in the dried film, to provide rust prevention you can trust along with long term protection of steel thanks to its cathodic action. The quick drying and tough coating offers the same advantages as hot-tip galvanising and provides exceptional long-term corrosion protection of up to six years in harsh conditions. Re-application for ongoing protection is a breeze and sacrificial anodisation of the zinc stops rust and rust creepage even when scratched, abraded, or dented. CRC’s Bright Zinc is a zinc rich paint which produces a highly protective coating which resembles the colour of new galvanising. It contains more than 50 percent of the highest purity zinc in the dried film which is comprised of a high level of special water resistant binder, providing long-term corrosion protection of up to five years in harsh conditions. The bright galvanised finish is ideal for the repair of galvanised surfaces to restore rust protection and only a single coat is needed. CRC’s Bright Zinc is available as a 350g easy to apply and ready to use aerosol.

Microsemi PolarFire FPGA video and imaging kit

The PolarFire field programmable gate array (FPGA) video and imaging kit is now available from Mouser Electronics. Manufactured by Microsemi, a subsidiary of Microchop Technology, the kit allows users to evaluate 4K images captured by dial-camera sensors.

Compared with other SRAM FPGAs, the Microsemi PolarFire uses 50 per cent less power to record and render 4K images.

The kit includes the PolarFire video and Imaging board, with 300K logic elements, 4GB of DDR4, 1GB flash memory, and a dual-camera sensor board.

Designed for mid-bandwidth (4K/2K) imaging and video applications, the kit can be used in a variety of settings with multiple interfaces and IP, which include bidirectional MIPI, HDMI, DSI, and SDI.

In addition to the comprehensive application-specific hardware, the kit includes an optimised intellectual property suite for image processing, sample reference designs, demonstration designs and collateral, which make it simple to implement 4K resolution designs.

Product recalls and public warnings published by health authorities are published on a regular basis – often several times a week. Bacterial contamination in the production, transport, and packaging processes is one of the possible causes. A hygienic system design – and in particular hygienic automation components – can minimise the contamination risks for products and communication risks for manufacturers: Germs and bacteria do not stand a chance against stainless-steel sensors and system solutions from SICK.

Stainless-steel sensors from SICK deliver exceptional performance combined with compact dimensions, chemical and thermal material resistance, and lasting impermeability. Furthermore, all of the opto-sensory device types in the photoelectric sensor product families, for example, are also available in stainless-steel versions – energetic photoelectric proximity sensors, photoelectric proximity sensors with background suppression, through-beam photoelectric sensors, and photoelectric retro-reflective sensors. Product contamination: Three hazard zones in practical applications
Hygiene-compliant sensors “shine” not only on account of their stainless-steel housing but also as a result of numerous other measures that guarantee the best possible chemical and thermal resistance as well as impermeability. These reasons – and the lower quantities compared to standard sensors – justify a correspondingly higher price level. It is therefore worth taking a look at practical examples such as a cutting and processing machine in the meat industry, a dairy machine for cheese production, or a filling and

capping line in a beverage bottling plant. Each case involves typical plants that have to be cleaned and disinfected on a regular basis to prevent hygiene risks resulting from intermediate or end products becoming contaminated with microorganisms, spores, or inorganic residues. In terms of possible contamination risks, the machines and plants can be divided into three hazard zones, with corresponding consequences for the components that are to be used there. Zone C is the non-food area of a machine where sensors can be protected by covers, for example, or mounted in such a way that they cannot come into contact with food. Standard sensors can therefore be used in this zone to enable economically efficient automation solutions. Zone B is the area of a machine where external surfaces and plant components are cleaned with cleaning agents and disinfectants. In this area, standard sensors cannot withstand the required cleaning and disinfection, for example with surfactant, acidic, chlorinated, and chlorine-alkaline foam cleaners, or neutral disinfecting agents or those containing hypochlorite or peracetic acid, as well as the use of high-pressure cleaners with pressures between 80 bar and 100 bar. Stainless-steel sensors and components in a wash-down design are the ideal solutions in this case. They offer the required robustness and are designed (e.g., with beveled surfaces or rounded edges) so that cleaning and disinfection media can run off leaving as little residue as possible. Sensors used in Zone A – where they are in the immediate vicinity of the product – also undergo extremely demanding cleaning and disinfection processes. In addition, however, they must also meet special hygiene requirements and comply with recommendations, standards, ordinances, and regulations relating to hygiene. These situations call for stainless-steel sensors with a hygienic design, which offer maximum protection against germs and contamination risks.

Hygiene as a chain of competency: Safe sensor solutions with no weakest link
The portfolio of stainless-steel sensors and accessories from SICK offers hygienic solutions for flexible automation, protecting machines and processes, for quality control, and for identification applications. To ensure the continuous and long-term safety of products and processes, it is necessary to meet a variety of requirements with regard to the chemical resistance, thermal resistance, impermeability, and structural design of the stainless-steel sensors while adhering to market standards. These are interrelated like the links of a chain, where the weakest link will determine the suitability of the sensor or system solution for hygienic applications.

Design and material – maximum material durability for a long service life
When it comes to material durability against chemical substances, media, and gases, stainless steel 1.4404 / AISI 316L – which is suitable for housings and mounting components – offers maximum corrosion and pressure resistance. At the same time, the material supports the natural mortality rate of bacteria and other microorganisms on the surface of the components. Furthermore, the surface roughness is reduced to a value of Ra = 0.8 µm by means of machining processes such as electropolishing for hygienic applications. This reduces the adhesion of product and media residues as well as germs. Silicone seals, which SICK uses, for example, to implement a double sealing concept for photoelectric sensors, feature very broad chemical and thermal resistance. The construction of the device is also a key factor when it comes to ensuring hygienic design. A seamless housing design, smooth transitions to front screens, operating and visualization components on the sensor, and rounded edges and beveled surfaces aim to reliably and permanently eliminate the residues that act as breeding grounds for bacteria and other microorganisms.

Thermal resistance even in the event of extreme temperature fluctuations
In practice, the thermal resistance of the sensors is closely linked to material durability, because the temperatures of cleaning media (up to +80 °C), water vapor, and spray water can fluctuate very sharply and also very quickly, depending on the process. Furthermore, ambient temperatures of less than 10 °C can often occur in the machine’s wet area. All these factors place great demands on the sensor housings and seals – but also on the electronics. For this reason, the electronics of the stainless-steel sensors from SICK are designed and embedded in the housings in such a way that thermal overloading is reliably prevented, even under these tough conditions.

 

Hermetically sealed to the outside world
Particles in the ambient air, humidity, steam, condensation – all these factors can impair the function of sensors. Particular attention should therefore be paid to the impermeability of the sensor housings. In stainless-steel sensors from SICK, the housing, cover, controls, and front screen therefore form a strong and permanently tight seal. This is due to the special dual seal concept which reliably prevents particles and moisture from penetrating into the sensors. The concept is based on the use of seal materials that are resistant to heat and chemicals and are combined with specially selected high-performance adhesives. Depending on the sensor and application, it meets the requirements of enclosure ratings IP67, IP68, or IP69K. This enables the stainless-steel sensors as a whole to reliably withstand the aggressive external cleaning methods used on the systems. Properties such as the pressure and application distance of a high-pressure jet or the contact duration and temperature of the cleaning or disinfection media do not impair the function and long-term availability of the stainless-steel sensors – even in the long term. This is evident not only in practice, but also in SICK’s long-life tests based on its own practice-oriented test criteria.

Market standards – hygiene regulations provide the framework
The overarching link in the hygiene competence chain is the implementation of and compliance with hygiene recommendations (such as those of the European Hygienic Engineering and Design Group (EHEDG)), market standards, and specifications from agencies such as the FDA or American 3-A Sanitary Standards Inc. Consequently, SICK takes design requirements into account right from the development stage when working on new hygienic products and their mounting systems. These requirements are stipulated in the B standard DIN EN ISO 14159:2008-07 for machinery with general hygiene risks, and in the C standard DIN EN 1672-2: 2005+A1, which is specifically for food processing machinery. The same applies to Regulation 1935/2004/EC on materials and articles that are intended to come into contact with food, and Regulation 10/2011, which refers specifically to plastic materials and articles intended to come into contact with food. They all aim to ensure the safe production of food, beverages, and pharmaceutical products.
